The Challenge: An Optimized Storage Solution for Two Pallet Specifications

A client in Texas needed a high-density storage area for two very different types of palletized goods. The load characteristics were distinct:

  • Load A (Heavy-Duty): Dimensions of 45.3" x 47.2" x 51.2", a weight of 2,000 lbs, requiring a 3-tier stack.
  • Load B (Light-Duty): Dimensions of 39.4" x 47.2" x 43.3", a weight of 1,000 lbs, requiring a 4 to 5-tier stack.

The primary challenge was to design a solution that was both completely safe and highly cost-effective for these two different weight and stacking requirements.

Our Targeted Engineering Approach

Instead of proposing a single, over-engineered "universal" rack, we developed a more refined, targeted approach using custom post pallet stacking racks for each load type.

1. A Solution Designed for the Heavy Load (Load A)

For the 2,000 lb load stacked three tiers high, safety was the top priority. Our design focused on reinforcing structural strength, using heavier-gauge steel (e.g., 2"x2"x0.14" post sockets) and a robust frame to safely withstand a total stacking pressure of up to 6,000 lbs (its own 2,000 lb load plus 4,000 lbs from the two tiers above).

2. A Solution for the Lighter, High-Stack Load (Load B)

For the 1,000 lb load needing a 5-tier stack, the goal was to optimize cost while ensuring stability at height. Because of the lighter load per tier, this second rack design could use more material-efficient steel specifications, reducing the unit cost. However, since it needed to stack high, we paid special attention to the precision and stability of the stacking interfaces (the foot cups and post sockets) to ensure the entire stack was secure and free from swaying.
