Storing large, heavy, and irregularly shaped equipment, such as lifeboats, presents a major challenge for warehousing operations. While traditional beam racking can handle the weight, it inherently lacks flexibility in space utilization and layout adjustments. This case study details how we provided a high-density, highly flexible storage solution for rescue equipment that surpasses traditional racking by using a modular metal post pallet system.
The Challenge: Finding a Flexible and Efficient Storage Method for High-Value Lifeboats
A U.S.-based marine safety equipment supplier was looking for a more flexible solution to replace their existing beam racking for storing finished lifeboats. Their core challenges were:
- Flexibility Requirement: The client wanted to move away from the constraints of fixed racking and adopt a modular rack system that could be easily moved and reconfigured in response to inventory changes or warehouse planning adjustments.
- Specialized Storage Item: Each rack needed to accommodate three lifeboats. The heaviest single lifeboat weighs approximately 617 lbs. Therefore, the total weight each rack needs to support is nearly 1,852 lbs.
- High-Density Storage Requirement: The client wanted to achieve the highest possible stack within a total height limit of 19.7 feet.
Our Engineered Solution: Heavy-Duty Demountable Post Pallets
We recommended and designed a heavy-duty demountable metal post pallet system that perfectly combines heavy-duty load capacity with modular flexibility.
1. A Wide-Body Frame Customized for Special Shapes
To meet the client's need to store three of the largest lifeboats, we designed the rack's internal dimensions to be approximately 111 inches long, 61 inches wide, and 39 inches high. This spacious frame provides ample and secure storage for the irregularly shaped lifeboats.
2. A Robust Structure Optimized for a 1,852 lbs Load
The entire rack structure was engineered through precise mechanical calculations to safely support the 1,852 lbs load and withstand the immense pressure of multi-tier stacking. We used thick-walled square tubing in key load-bearing areas to ensure the absolute stability and safety of the entire stacking system.
3. The Core Advantage of Modular Design
This solution successfully replaced the client's existing fixed beam racking, transforming their storage units from "fixed locations" to "movable modules." When production flows or storage strategies change, these racks can be easily moved and reconfigured by a forklift, eliminating the significant time and labor required to dismantle traditional racking. When not in use, the post frames can be removed from the bases, and the bases can be stacked compactly, freeing up valuable warehouse space.
4. Achieving Optimal Vertical Space Utilization
According to our design, the total height of the racks when stacked five tiers high is 18.6 feet, perfectly utilizing the client's 19.7-foot warehouse height and maximizing storage density.
